How the calculation works
Cutting a thread to its full theoretical depth (100% engagement) removes so little extra material compared to 75% that the added holding strength is marginal, while the tapping torque and risk of snapping the tap both climb sharply. That's why nearly every published tap drill chart is built around 75% engagement, and why the well-known shop shortcut "drill = major diameter − pitch" works: it's just the 75%-engagement formula with the engagement term already baked in. This calculator generalizes that relationship — drill = major diameter − pitch × (engagement% ÷ 75) — so you can dial engagement up or down and see exactly how the required drill size responds, instead of only ever computing the 75% case.
Why lower engagement for hard materials
Thread strength does not scale linearly with percent engagement — dropping from 75% to 50% engagement loses noticeably less holding strength than the 33% reduction in engagement might suggest, because the tap is removing proportionally less material at the point where the thread's minor diameter is already close to its final size. Meanwhile, tapping torque and tap-breakage risk both scale up sharply as engagement rises, especially in harder or more brittle materials like cast iron, stainless steel, and hardened alloys, or in blind holes where chips can't clear easily. Many shops standardize on 50-65% engagement specifically for those materials, trading a modest amount of thread strength for a tap that's far less likely to snap off inside the part.
Reading the nearest standard size
The exact calculated drill diameter is a real number like 6.75mm or 0.200in — sizes that mills and drill manufacturers don't actually produce. Metric jobber drill sets step in 0.1mm increments up to about 13mm (0.5mm increments above that), while inch drills come from the classic number (#1 through #60), letter (A through Z), and fractional (1/16" to 1/2" in 1/64" steps) index.
